Early tear usually starts at a notch. Check peel path and thin islands before blaming cycle life.

Do not start with:

"Which Shore should I buy next?"

Early tearing is often driven by local geometry or process:

  • thin web;
  • sharp notch;
  • deep undercut;
  • damaged parting-line trim;
  • aggressive demolding;
  • incomplete cure;
  • chemical exposure.

The crack location tells you where to investigate.

Step 1: find the exact crack start

Before cleaning or cutting the mold, photograph:

  • crack tip;
  • nearby cavity;
  • parting line;
  • master geometry;
  • casting.

Mark whether the crack began at:

  • internal sharp corner;
  • logo island;
  • slit;
  • key root;
  • wick hole;
  • cavity web;
  • trimmed seam;
  • random bulk region.

Random bulk failure suggests different causes from repeatable notch failure.

Thin web failure

In multi-cavity molds, the true minimum wall may sit below the top surface.

A deep cavity can flare outward and leave a very thin web between neighboring cavities.

Every demolding cycle flexes that web.

Correction options:

  • increase spacing;
  • reduce cavity count;
  • change layout;
  • add local section;
  • change peel method.

Do not copy one minimum-web number across all Shore/geometry combinations.

Sharp notch failure

A sharp V-shaped master feature creates a sharp negative silicone feature.

Stress concentrates at the root.

Common locations:

  • fingers;
  • letters;
  • handle openings;
  • slit terminations;
  • internal corners.

Correction:

  • radius the master;
  • open the gap;
  • change split;
  • add plug.

The raw material can have excellent tear strength and still fail at a notch.

Deep undercut failure

If the silicone must stretch a long distance over one hook, the same location can whiten and tear.

Ask:

  • how far is the stretch;
  • which wall section carries it;
  • is the operator peeling or pulling;
  • can a split/plug reduce the strain.

Softer silicone may help, but geometry should be reviewed first.

Parting-line trimming can start cracks

A knife nick in the split can create a tear starter.

Inspect whether the crack begins at:

  • trimmed flash;
  • cut slit;
  • vent/gate trim;
  • manually modified key.

Production trimming should avoid sharp notches into loaded sections.

Demolding technique matters

Bad practice:

  • pull the casting while mold stays fixed;
  • use metal pick in same corner;
  • twist the whole tray;
  • yank a deep undercut.

Better practice:

  • release rim first;
  • peel silicone away;
  • support brittle casting;
  • follow planned opening sequence.

The mold design should make the correct method obvious.

Material tear strength is not the same as hardness

Shore A measures hardness, not tear resistance.

Two silicones at the same Shore can have different:

  • tear strength;
  • elongation;
  • tensile behavior;
  • cure quality.

When comparing materials, review the full technical data and actual geometry.

Do not equate "harder" with "stronger."

Check cure/process before redesigning the master

If tears occur randomly in bulk material, investigate:

  • ratio;
  • mixing;
  • cure time;
  • cure temperature;
  • contamination;
  • material age;
  • bubbles/voids.

A poorly cured mold can fail even with good DFM.

Repair, recast or redesign?

Repair

Only for small non-critical damage where geometry/process are still sound. Often temporary.

Recast from master

Use when the design is good and failure is normal wear or one-off process damage.

Redesign

Use when every mold tears at the same feature.

Do not manufacture 20 replacements before fixing a repeatable crack origin.
