Plaster/gypsum can reproduce detail well, but thin features can break during demolding:
- arms;
- fingers;
- leaves;
- horns;
- narrow decorative edges;
- hanger islands.
That means the release path often needs to be gentler than an equivalent resin figurine mold.
Flat-back and full-3D figurines need different structures
Flat-back relief
Good candidate for:
- one-piece open-back silicone mold;
- simple support tray;
- multi-cavity arrangement.
Advantages:
- no full perimeter seam;
- easier fill;
- easier demold.
Full-3D figurine
May require:
- two-part mold;
- local plugs;
- multi-part structure;
- rigid mother mold.
Do not force a full-3D casting into an open-back structure just to reduce tooling cost.
Brittle features should not carry the demolding load
A common failure is pulling the plaster casting while the silicone stays fixed.
Better method:
- open support shell;
- peel silicone away from the casting;
- release around fragile features individually;
- support thin arms/ears during removal.
The mold should make this sequence possible.
Master DFM can protect thin features
If the design is not yet frozen, consider:
- slightly thicker fingers;
- larger root radii;
- reduced negative draft;
- open gaps between limbs;
- stronger bases;
- avoiding isolated needle-like details.
A 0.5-1 mm visual change can prevent repeated breakage.
Parting line should protect the display face
For full-3D plaster figures:
- avoid seam through the face;
- use clothing edges;
- hairline;
- side/back transitions.
But do not hide the seam so aggressively that the casting becomes trapped.
Plaster cannot tolerate the same forced flex as some resins.
Air bubbles often appear at upward-facing detail
Plaster slurry can trap air at:
- fingertips;
- ears;
- leaves;
- small lettering;
- texture peaks.
Use:
- casting orientation;
- controlled vent path;
- wetting/brush coat where appropriate;
- gentle vibration/tapping if the plaster process allows.
Do not blame the silicone if the empty cavity contains the detail.
Multi-cavity layouts should follow fragility and operator access
Combining figurines can reduce handling, but the tray must allow the operator to demold each shape safely.
Consider:
- cavity spacing;
- hand access;
- orientation;
- wet tray mass;
- different figurine heights;
- support of thin projections.
Different figurines can share one multi-cavity mold if:
- their fill levels are compatible;
- demold directions do not conflict;
- cavity spacing remains structural;
- the tray is still manageable.
For a nativity set, grouping small pieces can be practical while a larger stable/manger remains separate.
Prototype with actual plaster
The acceptance test should use the real plaster/gypsum system.
Check:
- fill of fine details;
- bubbles;
- set time;
- release;
- fragile-feature survival;
- seam;
- flat back/base;
- multi-cavity handling.
A resin test casting does not prove plaster demolding.
