A Shopify chocolate brand sent us a beautiful render and a stuck tray. The logo wells were 0.9 mm deep, walls had zero draft, and the Shore sat near 50 because "hard feels premium." They had already bought three sprays. The problem was not chemistry. It was silicone mold design mistakes baked into the cavity.

Why Design Beats Spray

Ordering mistakes (vague RFQs, skipping samples) live in a different post: first-order mistakes. Quote red flags live in DFM red flags. Here we stay on geometry and Shore — the mistakes that show up as stuck ears, torn webs, and light bags on Amazon.

1. Zero Draft on Tall Walls

Symptom: Pieces drag, tear, or need pry sticks after every pour.

Fix: Add 1–3° draft on walls taller than about 5–15 mm (taller needs more). Soft Shore helps, but draft is cheaper than remakes. Primer: undercuts and draft.

2. Logo Wells Too Deep

Symptom: Temper chocolate sticks in letters; resin leaves letter islands in the tray.

Fix: Keep emboss often in the 0.3–0.6 mm band for confectionery logos; resin textures often 0.3–0.8 mm with stroke width ≥ 0.6–0.8 mm. Deeper marks need softer Shore and draft — not more oil. Chocolate detail: chocolate mold guide.

3. Knife-Edge Internal Corners

Symptom: Material traps in corners; silicone tears at the root on demold.

Fix: Radius floor-to-wall junctions — often ≥0.3–0.5 mm minimum, more on sticky gels. Sharp CAD looks "premium" and fights production.

4. Walls Under 2.5 mm

Symptom: Webs tear by pour 40–80; trays flop when lifted full.

Fix: Production cavity walls usually 2.5–5 mm; frames often 4–8 mm by span. Thin walls look efficient in renders and fail on the line.

5. Cavities Packed Edge-to-Edge

Symptom: Sheet warps, edge cavities underfill, webs rip.

Fix: Leave edge-to-edge spacing often in an 8–20 mm band depending on pour weight; keep a usable outer rim for grip. Dense is not always faster. Layout: multi-cavity layout.

6. Shore Chosen for Looks

Symptom: "Hard = quality" trays lock epoxy or tear chocolate ears.

Fix: Match Shore to peel path — many chocolate/gummy trays land near Shore A 25–40; deep resin undercuts often want softer flex. Put the band on the RFQ. Full table: Shore hardness guide.

7. Undercuts With No Peel Path

Symptom: Cast locks; operators force demold and kill the tray.

Fix: Redesign the undercut, split the tool, or accept softer Shore + slower peel. Do not hide undercuts and hope platinum magic saves them.

8. Ignoring Piece-Weight Tolerance

Symptom: Amazon "light bag" returns; wax melts crack in clamshells.

Fix: Lock target grams first, then size cavity volume. Photo-only briefs without a weight band get bounced until you pick a number. Related: cavity volume.

9. Food Claims on Craft Geometry

Symptom: Retailer asks for FDA/LFGB; you only have a craft SDS.

Fix: Food SKUs need platinum food-contact path and market docs — geometry alone does not create a cert pack. See craft vs food-grade and buyer spec.

10. Skipping the Sample Pour

Symptom: MOQ 50 arrives, first production pour fails, finance is mad.

Fix: Prototype after CAD lock (often 3–7 days), pour your real formula, approve in writing, then production. Drawing deposit (~$110 USD typical) lets you mark CAD before the tooling balance — drawing before full payment.
