Two-part leak or step. Keys, flange close and support must all return the same cavity.
  • leak - casting material escapes through the seam;
  • misalignment - the two cavity halves close in different positions and create a step/flash.

They can share the same root cause, but not always.

Diagnose whether the problem is:

  • local gap;
  • global closure;
  • worn keys;
  • warped support shell;
  • contaminated parting face;
  • insufficient clamp pressure;
  • low-viscosity casting material exploiting a small leak path.

First classify the gap: local or full perimeter

Local leak

Only one region leaks.

Likely clues:

  • debris;
  • damaged seam;
  • one warped corner;
  • local key damage;
  • cut/vent defect.

Full-perimeter leak

The whole seam gaps.

Investigate:

  • mold orientation;
  • missing shell/support;
  • insufficient closure;
  • globally warped flange;
  • wrong assembly.

This distinction determines whether you repair one area or redesign the closure system.

Misalignment has a direction

Look at the casting seam.

Constant step in one direction

Halves shifted in X/Y.

One corner high

Possible:

  • debris;
  • warped jacket;
  • damaged key;
  • uneven clamp.

Rotation

Possible:

  • symmetric keys that allow wrong orientation;
  • insufficient anti-rotation feature.

Seam opens only under fill

Possible:

  • shell/clamp stiffness;
  • casting pressure;
  • soft unsupported mold.

The failure pattern is diagnostic.

Registration keys wear and deform

Silicone keys can:

  • crush;
  • stretch;
  • tear;
  • become contaminated.

A very soft key may not locate a large mold accurately.

For serious global alignment, use:

  • rigid mother-mold registration;
  • locating pins/features;
  • shell flanges;
  • unique orientation features.

Do not ask small rubber buttons to carry the entire structural load.

Parting-face contamination prevents full closure

Common contaminants:

  • cured resin;
  • plaster;
  • wax;
  • silicone flash;
  • dust;
  • pigment;
  • release residue.

A thin chip on one flange can create a visible casting step.

Clean/inspect the seam before modifying keys.

Trimming damage can create leak channels

A knife used to remove flash can cut into the sealing land.

If the cut crosses the parting surface, low-viscosity PU resin can find it.

Inspect every leak channel from outside to cavity.

A small tear may be repairable; repeated trimming damage may require resurfacing or recast.

Casting material viscosity changes leak severity

A seam that holds thick plaster may leak:

  • low-viscosity PU;
  • thin epoxy;
  • hot wax;
  • food mass.

Therefore "the mold did not leak in our water test" does not prove all production materials.

Use the actual casting material during final validation.

Clamp pressure should close, not distort

More pressure is not always better.

Over-clamping can:

  • crush keys;
  • distort cavity;
  • create flash on opposite side;
  • bend a soft mold.

The rigid support shell should distribute closure pressure.

For a large mold, straps/rubber bands alone may not provide repeatable global alignment.

Support shell can be the real problem

Inspect the mother mold/jacket:

  • flange flatness;
  • bolt holes;
  • cracked FRP;
  • loose hardware;
  • debris;
  • warped storage.

If the shell closes incorrectly, the silicone may be forced into the wrong position.

Repairing silicone keys alone will not solve it.

Dry-close test before another casting

A useful test:

  1. clean both halves;
  2. apply a thin removable witness medium where appropriate;
  3. close without casting material;
  4. assemble full shell/clamps;
  5. reopen;
  6. inspect contact pattern;
  7. repeat several times.

The mold should return to the same position before liquid is introduced.

Re-key, resurface or remake?

Re-key

When key damage is local and parting surfaces remain sound.

Resurface/repair

When local seam damage can be restored without changing cavity location.

Remake/recast

When:

  • silicone has permanently distorted;
  • multiple keys are damaged;
  • seam is stretched;
  • the same leak returns;
  • support system was fundamentally wrong.

If the master is archived, recasting can be safer than extensive patchwork.
